Hydraulics

A slow cylinder isn't just slow — it's telling you something.

Hydraulic failure on a jobsite rarely arrives as a catastrophe. It starts as sluggish arm response at full throttle, or a drift on a loaded bucket. By the time pressure is gone, you've already lost half a shift. Most contractors call us a week too late.

Common Failure Modes

  • Worn cylinder seals allowing internal bypass under load
  • Contaminated fluid accelerating pump wear past 3,000 psi threshold
  • Cracked or abraded high-pressure hose fittings — common on excavators working in rocky material
  • Relief valve set drift causing erratic pressure response
  • Cavitation in the suction line from low reservoir level or clogged strainer

What We Check First

  • Cylinder drift test under 80% rated load — isolates seal vs. valve body
  • Fluid sample for ISO particle count and water contamination
  • Suction line vacuum gauge reading at cold start
  • High-pressure gauge at boom curl and stick cylinder ports
  • Visual inspection of all hose routing at articulation points

Field Repair vs. Shop Teardown

Hose replacement, fitting repair, filter swap, and minor seal kits are field work — 90 minutes or less on most excavators. Cylinder rebuild with new rod and bore honing needs the shop. We'll tell you honestly which you're looking at before we pull a single wrench.

Diagnostic Tip

If your excavator drifts under load but holds position with the engine off, the problem is almost always a worn control valve spool, not the cylinder seals. That changes the repair cost by $1,200. Know the difference before you authorize work.

Black smoke is a symptom. The fuel system is usually the story.

A diesel that smokes hard on load isn't always a blown head gasket. On Tier 4 equipment, it's more often a DEF system fault, a clogged DPF, or injector return fuel pressure that's been creeping for months. We read the fault tree before we quote the repair.

Common Failure Modes

  • DPF soot loading above 80% triggering regen lockout
  • Injector return fuel leakback above spec — often misread as injector failure
  • EGR cooler internal leak contaminating intake air charge
  • Boost pressure loss from cracked intercooler boot or turbo shaft play

  • Live data scan for DPF differential pressure and regen cycle history
  • Injector return volume test — each cylinder individually
  • Boost pressure log at rated RPM under load
  • Coolant pressure test for EGR cooler leak

Field Repair vs. Shop Teardown

Forced DPF regeneration, minor fuel system diagnostics, boost leak repair, and sensor replacement are all field-serviceable. Injector replacement, EGR cooler swap, and turbo rebuild are shop operations — not because of complexity, but because contamination control matters on these systems.

Warning

Running a machine with an active regen inhibit fault for more than 40 hours risks irreversible DPF substrate damage — a $6,000–$14,000 component. One service call to force-regen and diagnose the root cause costs a fraction of that.

Intermittent faults cost more than hard failures — because they hide.

A machine that throws a code, clears itself, and runs fine for three days is the most expensive kind of problem on a mixed fleet. Intermittent electrical faults in heavy equipment almost always trace to connector corrosion, chafed harnesses at articulation points, or ground path resistance — not failed ECMs.

Common Failure Modes

  • Deutsch connector pin corrosion causing intermittent sensor signal dropout
  • Harness chafe at frame articulation points shorting to ground under flex
  • Battery ground strap resistance above 0.1 ohm degrading CAN bus communication
  • Aftermarket lighting circuits back-feeding sensor power rails
  • Moisture intrusion in junction boxes during wash-down or rain events

What We Check First

  • Full fault code pull with freeze frame data — not just the active codes
  • Ground path resistance test at all major modules
  • Harness routing inspection at all pivot and articulation points
  • CAN bus voltage and termination resistance at both ends
  • Pin tension test on all connectors in the fault circuit

Field Repair vs. Shop Teardown

Connector repair, harness splice and protection, ground strap replacement, and sensor swap are field work. Full harness replacement and ECM diagnostics beyond connector-level are shop operations — but those are rare. The majority of electrical failures we see are solved with a $40 connector kit and 90 minutes.

Diagnostic Tip

Before replacing any sensor on a machine with an intermittent fault, measure the supply voltage and ground reference at the sensor connector. A reading below 4.85V on a 5V reference circuit means the sensor is fine — the harness isn't. Replacing the sensor costs $180 and changes nothing.

Undercarriage

Undercarriage is 50% of a crawler's lifecycle cost. Most operators don't check it until it's too late.

Track wear is the silent budget drain on any crawler fleet. By the time you see measurable sag or hear metal-on-metal, you've already used 60–70% of component life. We measure track pitch elongation, bushing wear, and sprocket tooth profile on every undercarriage inspection — not just visual.

  • Track pitch elongation beyond 3% requiring link replacement
  • Bushing OD wear allowing excessive sprocket engagement backlash
  • Idler flange wear causing track derailment on side slopes
  • Roller shell wear reducing ground contact patch and increasing track tension stress

Field Repair vs. Shop Teardown

Track tension adjustment, master pin replacement, and minor roller seal service are field operations. Full track replacement and sprocket/idler change-out require the shop press and alignment fixtures — but we'll give you a written wear report with projected replacement intervals so you can plan it on your schedule, not in an emergency.

Cost Note

Running a track 10% over spec elongation increases bushing and sprocket wear rate by 30–40%. A $400 service call to measure and adjust tension can extend full undercarriage replacement interval by 300–500 hours on a mid-size excavator.

Transmission & Drivetrain

Wheel loader transmission slipping on grade is a 3-shift problem, not a 3-week warranty claim.

Transmission failures on wheel loaders and motor graders usually announce themselves with slippage on grade, hunting between gear ranges, or overtemp warnings during sustained push cycles. The root cause is almost never internal gear failure — it's clutch pack wear from contaminated fluid or a faulty modulation valve.

Common Failure Modes

  • Clutch pack wear from extended fluid change intervals — common on municipal equipment
  • Modulation valve sticking causing harsh engagement and excess heat
  • Converter charge pressure below spec from worn charge pump
  • Transmission filter bypass valve stuck open — bypassing filtration entirely

  • Transmission fluid sample — color, smell, and particle analysis
  • Converter charge pressure at operating temperature

Field Repair vs. Shop Teardown

Fluid and filter service, solenoid replacement, and modulation valve cleaning are field operations. Clutch pack replacement and converter rebuild require the shop. We can tell you which you need within 45 minutes of arrival — and we won't tell you it needs a rebuild if a $300 valve cleaning solves it.

Diagnostic Tip

If your wheel loader shifts fine in light duty but slips when the bucket is loaded on an uphill push, test converter charge pressure first — not clutch pack condition. Low charge pressure mimics clutch wear exactly, and fixing it costs 1/8th the price.
